Have you seen the stock baffle. It is like the side of the stock tank with a four corners notched off. It is mouunted slightly off center towards the passenger side of the truck and runs lenghtwise the same direction as the truck. SIMPLE

good boy! remembering the return line. For what it's worth, my carb'ed FSJ has either many vent lines or a return line as it is. I've been thinking about baffles lately myself... mostly on how to make one that will keep gas coming to the pump going uphill, without starving it going down. It's a challenging problem.

tacoma- no it won't warp if you weld in the baffles first and tack it good all around.
spicer- make the baffle the same size as the inside of the tank and cut a couple of half-moons at the bottom. about half on a 2" diameter hole. the idea is to slow down the liquid so it doesn't slosh. you should be able to use the stock gas cap too.
